When is digital printing more cost-effective than flexographic printing?

Digital printing is generally more cost-effective than flexographic printing for shorter production runs, frequently changing designs, and applications requiring variable data such as unique codes on each label, since it avoids the plate-making cost that makes flexographic printing economical mainly at higher volumes.

The crossover point between digital and flexographic cost-effectiveness depends on the specific label’s size, number of colours, and complexity, since a design requiring many colours has a proportionally higher flexographic plate cost to overcome before flexo becomes cheaper per unit, while a simple one- or two-colour design reaches that crossover point at a lower volume. Below this threshold, digital’s lack of plate cost makes it the more economical choice; above it, flexographic printing’s lower marginal cost per unit typically wins out.

Beyond pure volume-based cost, digital printing is also the more practical choice whenever a design needs to change frequently, since each new flexographic plate set represents a fresh upfront cost and lead time, whereas digital simply requires an updated file with no equivalent retooling cost. Similarly, any application requiring variable data, such as serialised QR codes, unique batch numbers on every label, or personalised promotional codes, requires digital printing specifically, since flexographic plates are physically fixed and cannot vary content unit to unit without an additional process. Brands testing a new product, running a limited edition, or needing frequent small design updates typically find digital the more cost-effective and flexible option, even if the same design would eventually be more economical on flexographic printing at much higher sustained volume.
